Sorry to drag up a REALLY old post....

Baz, you mention the expanding foam for sills & trailing arms?
Do you still use this method?

I'm currently cutting some strenthening plates for my rear crossmember & A-arms, but its fairly labour intensive cutting 4ml plate with a grinder, and then prepping it for welding! The foam stuff sounds like a much better option.

Did you have any problems with the foam retaining water & causing rust?
And finally, exactly what did you use? I'm guessing a can of 'space invader' from my local hardware shop wouldnt work so well?

Sorry to be a wet blanket, but be careful using these sort of products.
I am reasonably sure that "Space Invader" is a carcinogenic substance
If that is what you need to use, please take ALL necessary precautions at the time of use.
I'm also reasonably sure that this foam is "closed cell" that is, it does not absorb water.
So as long as the cavity is relatively rust free, it should remain that way after the foam has been applied.
Note that Baz recommended a dose of de-odourised fish oil PRIOR to using the foam filler.
The fish oil does not remove or treat any rust, it just seals up all surfaces and joints from moisture, which will prevent future corrosion.

yeah i have really bad small spot of dermatitis on one finger where i dripped some on me - it's nasty sh*t - but carcinogenic? dude, you really think they'd let it loose on joe-schmoe at Bunnings if it was that bad for you? sure, if you go swimming in it...but just normal use?

and ask dnsv1600 whether that space invader is waterproof or not....he'll say no with a vengeance.

Sure the space invader is not water proof.
Its a bit different to the stuff you mix yourself.
If you over fill (not hard to do) it will ooze out any holes,
wait until it forms a skin. then push it back into the hole.
If the skin breaks wait a short time & try again.
This process will form a very solid plug in any opening.
Feels like a rock.
If you are carefull this skin can be made flush with the surface.
Before it fully hardens.
Then paint over with exterior acrylic house paint.
Its then water proof.
BTDT.

There is a foam generating system for the building trade, uses a big gun. Probably a bit expensive to buy the equiment though, maybe it can be hired.
