This is what I did for my FJ20 conversion: -

Two 90deg bends in 12mm copper end to end to allow the heater hose to route around the head.

Mine will be similar, Not using original heater so will post when i'm finished, Mine will bend DOWN then loop up. Finishing it off this weekend.

Definantly cut it out its the only way to completely get rid of rust.
Rust preventor/disolver is only a temperary fix, it will slow it down but it will eventually come back.
Make yourself a template before you cut it out to make sure you cover all the rust

Rust eliminated! New piece welded in and being cleaned up now :-) Thanks for the great advice folks. Now to get some H beam for the guards :-)

Can anyone advise what metal to use for the guard reinforcing (diagonal reinforcing piece of metal welded between the top of the guard rail and the area where the front doors hang from).

H beam?
RHS?
Metal thicknesses?

I'm worried about burning into the car itself when MIG welding thicker metal onto the thinner car body, so would be interested to hear how people have done this successfully.

Use anything you can get your hands on. Wall thickness of around 1.2 to 1.6 should be fine.
RHS should be OK. H beam is a 'MEH'. if you can find suitable wall thickness then perhaps.

Great stuff.. I was at a steel supplies place yesterday and im pretty sure they said the minimum industry standard thickness of H beam was just under 2mm, which I thought was a bit thick. Ok my other thread on this topic is now going so its over to there!
